Harley Davidson Sportster 240 Wide Tire Conversion Kit Basic Installation!!

Note: These Instructions Are For The 1991 to 2003 Harley Davidson Sportster Wide Tire Conversion Kit, The Instructions For Installing The 2004-2006 Sportster Wide Tire Kit Are Almost The Same.

READ INSTRUCTIONS  BEFORE INSTALLING THIS SPORTSTER WIDE TIRE KIT

Support Your Sportster on the lower frame, so that the rear wheel is off the ground, and the bike is stable.
• Start by removing the exhaust system.
• Remove the rear brake line from the rear master cylinder.
• The pulley and pulley side cover can now be removed and the hardware transferred to the new side plate.
• With all of the weight off of the rear suspension the seat, fender, and rear suspension can be removed.
• Remove the factory fender supports. It is necessary to remove the stock fender supports to clear the 230 tire and to mount the 11” fender.
• Using a straight edge laying across the fender supports, measure 3 ¼” back from the frame tube under the seat to the front edge of the straight edge at two points, as far left and as far right as possible. Mark the supports at the front edge of the straight edge.
• This is where the supports will need to be removed with a saw.
• Before welding the new supports on, it is necessary to install the new swingarm, wheel and tire and axle.
• Center the wheel and lower the bike to the desired ride height to check for clearances. Minor trimming may be needed to remove sharp edges and to gain clearance. You must leave room for suspension travel.
• Check the overall width of the two supports to make sure your fender will fit over them.

** WARNING ALL WELDING SHOULD BE DONE BY A QUALIFIED WELDER. ALSO THE OIL TANK SHOULD BE REMOVED BEFORE WELDING. EVERYTHING ELSE IN THE AREA SHOULD BE REMOVED OR COVERED TO PROTECT THEM FROM HOT SPARKS FROM THE WELDER.

• After the parts are cool, install the wheel/tire, swingarm, axle, spacers, etc.
• Lower the bike to the desired ride height, install the lower shock bolt in the shock and mark the spot on the fender support where the top shock mount needs to be. Do both sides the same way.
• BE SURE TO CHECK FOR TIRE CLEARANCE TO ALLOW ROOM FOR SUSPENSION TRAVEL.
• At this time, mark at least two more equally spaced holes on each support for fender mounting bolts.
• Drill the holes for the upper shock mounts, then drill and tap the fender support hole to desired size, (we use 5/16” bolts).
• It is now time to trim and fit the new fender.
• Measuring out from the center of the fender, mark the area where two slots will need to be. Cut it so the fender will fit over the fender supports. The fender can also be trimmed to fit around the oil tank and ignitions module cover if desired.

• TAKE YOUR TIME MARKING THE FENDER. REMEMBER-- MEASURE MANY TIMES, THEN RE-MEASURE AND CUT ONCE.
• Once the fender is fitted, clamp it in place and check to see how the seat fits the fender. Adjust the fender if needed.
• Mark the holes for the fender and shock mounts from the inside through the holes in the fender supports.
• When fender bolts are installed, check to make sure they do not extend through the fender supports and interfere with tire clearance.
• Install the transmission pulley and pulley side cover.
• Route the brake line away from moving parts and away from exhaust.

IMPORTANT NOTES:

• **WARNING** BEFORE RIDING THE MOTORCYCLE, all clearance must be checked and all bolts tightened to
proper specifications.

• THIS HARLEY DAVIDSON SPORTSTER WIDE TIRE KIT IS SOLD “AS IS.” It is the responsibility of the person installing the kit to make sure there is adequate tire clearance and that all parts are installed correctly.

• SHOCKS: It is recommended that 11” Progressive Shocks or 12” Hugger shocks on the 883 Hugger Sportster be used with your new swingarm. You cannot use the stock 13-1/2” shock from a standard Sportster.
